- Suspension springs: Automobile springs usually require ≥80,000 cycles (specifically according to the OEM specifications).
- Permanent deformation: After the pressed and bonded state is maintained for 24 hours, the amount of permanent deformation is ≤ 0.5% of the free height.
3. Sample requirements
3.1 Basic requirements for specimens
- Appearance inspection: Before the test, visually inspect the spring surface to see if there are no scratches, cracks, rust, decarburization and other defects.
- Dimensions: Measure free height, wire diameter, middle diameter, outer diameter, effective number of turns, and end structure.
- Stiffness test: First perform a static stiffness test and record the spring stiffness value as a benchmark.
- Cleaning: Remove oil stains and prepare at least 3 parallel samples from the same batch.
- Non-destructive testing: For springs made of ferromagnetic materials, magnetic particle flaw detection is used to check surface defects before testing; ultrasonic flaw detection can be used for important springs.
3.2 Requirements for different types of spring specimens
(1) Compression springs (suspension springs, valve springs)
- Both end surfaces should be flat and perpendicular to the axis.
- The end tight loops should comply with the product drawing requirements.
- The free height deviation should comply with the accuracy levels specified in GB/T 1239.2: Level 1 precision spring ±5%; Level 2 general spring ±8%; Level 3 ordinary spring ±12%.
(2) Tension spring
- The hook forms at both ends should meet the design requirements.
- The initial tension (if any) should be specified in the technical documentation.
- The hook is a stress concentration area and requires special attention.
(3) Torsion spring
- The length and angle of the torsion arm shall be in accordance with the drawings.
- During the test, it is necessary to ensure that the force direction of the torsion arm is consistent with the design.
(4) Leaf spring (leaf spring)
- The heat treatment status, shot peening process parameters, and surface coating type of the sample should comply with the requirements of the product technical documents.
- Before the test, non-destructive testing shall be carried out in accordance with GB/T 19844.
- Initial parameters such as arc height and radius of curvature need to be recorded.
3.3 Number of specimens
- Life verification: At least 3 parallel samples per group.
- S-N curve measurement: 3-5 stress levels are required, and at least 3 specimens are required for each level.
- Fatigue limit determination: Using the lifting method, usually 10-15 samples are needed.
4. Test method
4.1 Constant amplitude fatigue test method
- load pattern: Constant amplitude cyclic loading.
- stress ratio: Compression spring Fmin=0.2Fmax (commonly used), or set according to product specifications; tension spring Fmin is the initial tension, and Fmax is the maximum working load.
- frequency selection: Small springs (valve springs) 5-25Hz, high-frequency models can reach 50-100Hz; large suspension springs 1-5Hz to avoid spring heating.
- Number of cycles: Valve spring 2×10^7 times (normal) or 5×10^7 times (high requirements); suspension spring ≥ 80,000 times; general spring ≥ 10^6 times.
- Termination condition: The spring breaks, the permanent deformation is >5%, the stiffness change exceeds the threshold, or the predetermined number of cycles is reached.
4.2 Program block spectrum fatigue test method
- Simulate the complex load history experienced by springs in actual use.
- The measured road load spectrum is simplified into several load blocks, which are loaded cyclically in proportion.
- More truly reflects the fatigue damage of automobile springs on different road surfaces (urban roads, highways, mountain roads, non-paved roads).
- Suitable for new product development verification and benchmarking analysis.
4.3 Lifting method (fatigue limit determination)
- The stress level is gradually adjusted under a specified number of cycles (usually 10^7).
- If the previous sample fails within the specified number of times → the next one will reduce the stress by one level; if it does not fail → increase the stress by one level.
- The fatigue limit value under the specified life is obtained through statistical analysis.
4.4 S-N curve measurement
- Use the group method: test 3-5 specimens at 3-5 stress levels each.
- Draw the S-N curve with the stress amplitude (or maximum stress) as the ordinate and the logarithmic number of cycles as the abscissa.
- Used for spring material selection, life prediction and reliability assessment.
4.5 Permanent deformation test
- Compress the spring to the compressed state and keep it for 24 hours.
- The free height change was measured after release.
- Qualification judgment: permanent deformation ≤ 0.5% of the free height (or according to product specifications).
- The free height change after preloading is ≤0.03H₀, otherwise the spring will fail plastically.
4.6 Dynamic stiffness test
- The dynamic stiffness of the spring is measured periodically during the fatigue test.
- The dynamic stiffness change rate is an important indicator for evaluating spring fatigue damage.
- Shandong HuayanSpring fatigue testing machineSupports real-time stiffness monitoring and data recording.
5. Precautions for model selection
5.1 Drive mode selection
| Drive mode | Load range | frequency range | Applicable scenarios |
|---|---|---|---|
| Servo motor drive | ≤20KN | 0.1-20Hz | Small precision springs (valve springs, clutch springs) |
| Electro-hydraulic servo drive | Above 20KN | 0.1-50Hz | Large suspension springs, leaf springs, heavy load springs |
| Mechanical cam drive | Depends on model | fixed frequency | Routine life span inspection, low cost |
- Small precision spring(valve spring, instrument spring): preferredElectronic servo tension and compression fatigue testing machine, high precision, low noise and no oil pollution.
- Heavy duty large spring(Suspension spring, leaf spring): SelectElectro-hydraulic servo spring fatigue testing machine, large load and high frequency response.
- Routine factory inspection: Optional mechanical cam type, high cost performance.
5.2 Matching load and stroke
- Select the rated load of the equipment based on the maximum working load of the spring, and it is recommended to leave a 30% margin.
- The amplitude stroke of the equipment is selected according to the maximum compression amount of the spring. The amplitude stroke of Shandong Huayan electronic servo model is adjustable from 0 to 100mm.
- The multi-station model can test multiple springs at the same time to improve efficiency.
5.3 Frequency requirements
- High-cycle fatigue test (10^7 times): A high-frequency model is required to shorten the test cycle. Valve spring testing is recommended to be ≥20Hz.
- Large spring test: the frequency should not be too high to avoid spring self-heating affecting performance, usually 1-5Hz.
- The frequency output capability of the equipment within the full load range needs to be confirmed.
5.4 Tooling and positioning
- Special spring positioning tooling must be equipped to ensure coaxiality and avoid eccentric load (eccentric load will greatly shorten the measured life).
- Compression springs require up and down positioning seats, and tension springs require special hook fixtures.
- Shandong Huayan can produce springs according to customer spring specificationsCustomized special tooling.
5.5 Security protection
- The equipment should have upper and lower limit safety limits, overload protection, and automatic shutdown functions when broken.
- The spring may pop out when it breaks and a safety guard is required.
- High-end equipment is equipped with automatic shutdown protection for stiffness drop thresholds.
5.6 Data and Reports
- Real-time display of load-displacement curve, cycle number, frequency, and stiffness changes.
- Supports automatic generation of test reports, including S-N curve, fatigue life, permanent deformation and other data.
